Here's another thread that might benefit you,but as you are probably aware,i would personally switchn over to full synthetic with the m.c filter and see if there is any changes and proceed from there, good luck.Z.  http://www.ecoboostperformanceforum.com/index.php/topic,2178.0.html

I just changed my oil last weekend, Motorcraft 5W30 with motorcraft filter. Now the start up rattle seems like its louder and lasts longer. maybe whatever is making the noise is giving up......

6 quarts oil?  Time to take it into the shop.  It may be the timing chain, it may not.

If tuned:  Take note of the strategy code as you return to stock (including 3 bar MAP to 2 bar MAP) -> take car in & get it serviced -> check strategy code when you get car back -> have tuner update your tune if the strategy code has changed -> reload tune -> ENJOY!

i have brought the car in for the noise and they have said 3 times now that they cant get the car to reproduce the knock/rattle

yes, 6 quarts of oil. now i'm just thinking out loud here but the motor only really rattles loud when it has been sitting all night and now that the oil is new not broken down and obviously thicker it rattles more, so i don't think it is a bearing because the knock/rattle would be louder when the oil is thin......Hmmmmm

any ideas?

If you can speak with the service manger and tell him that the noise is only noticeable when the car is cold, and if you can to leave it overnight so you can produce the sound to them, cause if it is the timing chain it is a pita to change on these cars, they also control valve and ignition timing, know that its louder they will really take into consideration to repair it and troubleshoot it.

To give you an idea of what they look for in these situations (not exactly same scenario, but close enough):

I think Z is spot on... The Timing chain can stretch and the tensioner may not be engaging properly.

Update: As per the info that i read on the above thread i tried a full synthetic and a motorcraft filter and its still the same, actually it maybe worse now. I used that new Pennzoil Platinum Full Synthetic 5W30.  Here is something to think about..... my car was at the dealer for almost 2 weeks when they changed out one of my turbos and when i got the car back it didn't make that noise for at least 5 days or so. So im thinking it gets better when i drive it less. its hard to say because when i have it its gets driven mutiple times a day

My rattle is similar to yours SoCal. I've  been letting it crank for a few seconds by holding the gas pedal all the way to the floor then starting.
It does not rattle when you do this. So I'm assuming it's letting the engine build up oil pressure or the tensioner is adjusting durning cranking.

Makes you wonder if you should be running a detergent package of some sort via the crankcase to clear any sludge out of those tiny oil passages ...

I'm running pennzoil platinum 5w-20 per the manual. I have a 2010. I'll be switching to5w-30 next oil change for the summer.

Socalflexin as you are aware these cars demand a good top teir full synthetic oil and 93 octane gas,the full synthetic oil that you just added will slowly dissolve out the sludge and NOT CLOG up your oil filter,in order to acheive this personaly would try changing it out again after 800 miles or so in order to clean up any leftover buildup and see if it benefits any,BTW using a good fuel system cleaner like chevron techron will help some, hope this helps any and keep us updated. Can you see the teeth on the tensioner or is it internal? I've almost always had this issue always used pennzoil platinum or Mobil 1 with Motorcraft filter. I've heard it needs to skip x amount of teeth before they replace.
