SUMMARY:
Ford Motor Company (Ford) is recalling certain model year 2014-2015 Ford Explorer vehicles manufactured January 17, 2014 to May 31, 2014. The affected vehicles may have improperly welded rear suspension toe links that may fracture.
CONSEQUENCE:
A fracture of the rear suspension toe link may result in a loss of steering control, increasing the risk of a crash.
REMEDY:
Ford will notify owners, and dealers will replace the rear suspension toe links, free of charge. Interim notices were mailed to owners on June 9, 2016. Owners will receive a second notice when remedy parts become available. Owners may contact Ford customer service at 1-866-436-7332. Ford's number for this recall is 16S18.

2016 Explorer Built On Or Before 5/8/2016 – Cooling Fan Noise

Some 2016 Explorer vehicles built on or before 5/8/2016 may exhibit a noise from the electric cooling fans, most noticeable right after the engine is turned off as they spin down to a stop.

If the noise can be pinpointed to the cooling fan motor, replace the cooling fan assembly with applicable updated service parts.

Lower Roll Restrictor Rubber Strap Loose – 2016-2017 Ford Explorer

2016-2017 3.5L and 3.7L Explorer Lower Roll Restrictor Rubber Strap Loose

Some 2016-2017 Explorers equipped with the 3.5L and 3.7L TiVCT engine may have a rubber loop integral to the heat shield on the lower roll restrictor appearing to be loose or broken.

The purpose of the loop is to keep the heat shield in place prior to vehicle assembly.

Once the roll restrictor is installed on the vehicle, the rubber loop is not necessary to retain the heat shield to the roll restrictor.

This loop may be removed.

It is not necessary to replace the roll restrictor for this issue.

3.5L Gasoline Turbocharged Direct Injection (GTDI) Engine P0327/P0332 – 2016 Ford Explorer

2016 Explorer with 3.5L Gasoline Turbocharged Direct Injection (GTDI) Engine, P0327/P0332

Some 2016 Explorer vehicles equipped with a 3.5L Gasoline Turbocharged Direct Injection (GTDI) engine may exhibit a Malfunction Indicator Lamp (MIL) with Diagnostic Trouble Codes (DTC) P0327/P0332.

This may be caused by a wire chafe condition near the Knock Sensor connector C109.

If a chafing condition is found, service the part as necessary and secure wiring to prevent reoccurrence.

If no chafing is found, verify C109 is properly seated, all terminals are free of damage or corrosion and that the sensors are at the specified torque per Work Shop Manual(WSM) Section 303-14B.

If no problems are found, continue with normal diagnostics per WSM Section 303-14B.

EXHAUST ODOR IN VEHICLE

FORD:    2011-2015 Explorer

This article supersedes TSB 16-0165 to add a causal basic part number and condition code.

ISSUE:

Some 2011-2015 Explorer vehicles may exhibit an exhaust odor in the vehicle with the auxiliary climate control system on. Customers may indicate the odor smells like sulfur, or that exhaust odors are entering the vehicle cabin. This condition may be worsened when the climate control system is in recirculate mode and the vehicle is heavily accelerated for an extended period. Whether and to what extent any customer or occupant of a 2011-2015 Explorer vehicle experiences the exhaust odor will be affected by driving habits, weather and individual sensitivities.


ACTION:

Follow each and every step of the Service Procedure in procedure 1 to improve the condition.
SERVICE PROCEDURES

Note: The Service Procedure consists of 2 separate repair routines. Most vehicles will not require the second procedure.

Procedure 2 does not apply to vehicles equipped with the 2.0L Gasoline Turbocharged Direct Injection (GTDI) and 3.5L GTDI engines.

Note: The body sealing steps in this procedure are critical elements in helping to manage subjective odor concerns.

    Is the customer returning with the exhaust odor complaint after Procedure 1 was completed?
        No – proceed to Procedure 1.
        Yes – Is the vehicle equipped with the 3.5L Twin Independent Variable Cam Timing (Ti-VCT) engine?
            Yes – proceed to Procedure 2.
            No – the procedure does not apply. Continue with normal diagnostics.


PROCEDURE 1

1.    Reprogram the heating ventilation air conditioning (HVAC) module to the latest calibration using IDS release 101.03 or higher. Make sure you are connected to the internet when entering module programming to obtain the latest updates. Calibration files may also be obtained at www.motorcraftservice.com.
        When reprogramming the HVAC, IDS will have additional questions which will require a yes response to reprogram the module.

2.    Remove the rear bumper cover. Refer to Workshop Manual (WSM), Section 501-19.

3.    Remove the left and right tail lamps. Refer to WSM, Section 417-01.

4.    Remove the wheel lip mouldings. Refer to WSM, Section 501-08.

5.    Open the liftgate and inspect for presence of drain valves in the two (2) drain holes on the left and right side of the liftgate. Are the drain valves present? (Figure 1)

        Yes – proceed to Step 7.
        No – proceed to Step 6.

6.    Install a new drain valve in each of the two (2) drain holes on the left and right side of the liftgate. (Figure 1)

7.    Inspect the liftgate seal for damage and proper fit/contact pattern. Adjusting the rear liftgate striker so that the rear hatch seals tighter to the liftgate seal is important. This can be done by loosening the striker and moving it to increase the liftgate sealing pressure.

8.    Inspect the left and right side air extractors for proper fit to the body and operation/sealing of the rubber flaps.
        Replace the air extractor if it is warped or damaged or flaps do not lay flush to their sealing surface. (Figure 2)

9.    Inspect and verify proper installation of the wire harness grommets and body plugs in the liftgate opening, quarter panels under the tail lamps, license plate and bumper cover and the rear underbody area.

10.    Using masking tape, seal the left and right air extractor vents and the rear auxiliary climate control drain tube.
        Make sure to tape off only the vents and not the area around the air extractor where it seals to the body of the vehicle.

11.    Start the vehicle and set the front climate control to fresh air mode and front blower speed to HI. Turn the rear climate control off.

12.    Make sure all windows are up and all doors are closed in order to pressurize the cabin.

13.    Use soapy water (dish soap or bubble bath works best-not bar soap) in a spray bottle to help locate air leaks.
        Spray the underbody seams, rubber grommets, rear wheel well seams, tail lamp seams, liftgate seals, quarter glass seals, license plate area, liftgate hinge area, auxiliary a/c seals and the area where air extractors mount in the body.

14.    Air leaks will be identified by the presence of air bubbles. Mark the location of any leaks.

15.    Turn off the a/c and shut the vehicle off.

16.    Clean and dry all marked areas and seal using Motorcraft Seam Sealer.

17.    Raise the vehicle on a hoist. Refer to WSM, Section 100-02.

18.    Lower and support the rear section of the exhaust system.

19.    Clean areas on the underside of the vehicle where seam sealer will be applied. (Figures 3-5)

20.    Cover the exhaust system and verify the auxiliary climate control drain tape is still in place.

21.    Apply a generous amount of Motorcraft Seam Sealer to the following areas:
        The rear horizontal sheet metal lap joints on left and right sides of the vehicle.
        The rear sheet metal overlap flange across the rear of the vehicle. (Figures 3-5)

22.    Spray a generous amount of 3M Rubberized Undercoating around the auxiliary air conditioning lines and seam sealer areas. (Figure 6)

23.    Remove the tape from the air extractors and auxiliary climate control drain.

24.    Install the rear exhaust system.

25.    Install the wheel lip mouldings. Refer to WSM, Section 501-08.

26.    Install the rear bumper cover. Refer to WSM, Section 501-19.
        Apply masking tape around the outer edge of the rear fender mouldings to protect the vehicle from damage.

27.    Install the tail lamps. Refer to WSM, Section 417-01.

28.    Is the vehicle equipped with the 3.5L Ti-VCT engine?
        Yes – return the vehicle to the customer for evaluation, close out the repair order and submit the claim for payment.
            Procedure 2 can be performed if the customer returns with the same complaint.
        No – return the vehicle to the customer, close out the repair order and submit claim for payment.
            Procedure 2 does not apply to the vehicle.


PROCEDURE 2

1.    Guided Routine    Click here to access Guided Routine. Does the vehicle meet necessary conditions?
        Yes – proceed to Step 2.
        No – return vehicle to the customer. No additional repairs are available.

2.    Inform the customer of the redesigned exhaust tips and that appearance will remain the same but the exhaust will exit the tip from bottom. Upon acceptance, replace the muffler assembly with the updated part containing the down turned exhaust tips. (Figures 7-8)

3.    Return the vehicle to customer.

2.3L GASOLINE TURBOCHARGED DIRECT INJECTION (GTDI) – ILLUMINATED MALFUNCTION INDICATOR LAMP (MIL) – LACK OF POWER – DTC P0299

ISSUE:
Some 2016 Explorer vehicles equipped with a 2.3L GTDI engine may exhibit an illuminated MIL with a lack of power and diagnostic trouble code (DTC) P0299. This may be due to the turbocharger wastegate actuator rod coming disconnected from the wastegate.

ACTION:
Follow the Service Procedure steps to correct the condition.

SERVICE PROCEDURE
1.   Using the Integrated Diagnostic System (IDS) service tool or an equivalent scan tool, check for DTCs. Is DTC P0299 present in the powertrain control module (PCM) memory?
a.   Yes – proceed to Step 2.
b.   No – this article does not apply. Refer to Powertrain Control/Emissions Diagnosis (PC/ED) manual for normal diagnostics.
2.   Inspect the turbocharger wastegate actuator rod for proper engagement to the wastegate lever. Is the turbocharger wastegate actuator rod properly attached and the retaining clip in place?
a.   Yes – this article does not apply. Refer to the PC/ED manual for normal diagnostics.
b.   No – proceed to Step 3.
3.   Remove the engine undershield. Refer to Workshop Manual (WSM), Section 501-02.
4.   Remove and discard the upper turbocharger mounting nuts. (Figure 1)

5.   Remove the lower turbocharger heat shield retaining bolt. (Figure 1)
6.   Position the turbocharger heat shield aside.
a.   It is not necessary to remove the turbocharger coolant lines to position the heat shield aside.
7.   Reconnect the turbocharger wastegate actuator rod and install a new retaining clip. (Figure 2)

a.   For front wheel drive (FWD) vehicles access the turbocharger wastegate actuator rod from underneath the vehicle.
b.   For all wheel drive (AWD) vehicles remove the right front wheel and tire. Refer WSM, Section 204-04. Access the turbocharger wastegate actuator rod through the wheel opening.
8.   Install the turbocharger heat shield.
a.   Tighten the new upper turbocharger mounting nuts. Torque to 50 Nm (37 lb-ft).
b.   Tighten the lower turbocharger heat shield retaining bolt. Torque to 10 Nm (89 lb-in).
9.   Install the engine undershield. Refer to WSM, Section 501-02.

2016-2017 Explorer Police Utility – Illuminated Malfunction Indicator Lamp (MIL) – Diagnostic Trouble Code (DTC) P0073

Some 2016-2017 Explorer Police Utility vehicles may have an illuminated MIL with Ambient Air Temperature Sensor DTC P0073.

During the installation of certain police accessories by non-Ford vehicle upfitters, wiring connector C134 may have been left disconnected following the removal and installation of the front bumper cover.

If this issue is noted, first check C134 before beginning other diagnostic steps.

Reconnecting C134 due to improper reassembly by an outside supplier is not a warrantable repair.

2015-2016 Edge, Explorer, Mustang, and F-150 Various Engines – Oil Leak At Engine Oil Pressure (EOP) Sensor Threads

Some 2015-2016 Edge with 2.0L Gasoline Turbocharged Direct Injection (GTDI), 2015-2016 Mustang and F-150 with 5.0L engine and 2016 Explorer equipped with 2.3L GTDI engine may exhibit oil leak at engine oil pressure (EOP) sensor threads.

It is not required to replace the sensor if it is leaking from the threads.

Remove and reseal the EOP sensor, refer to Workshop Manual (WSM), Sections 303-14.

Check the oil level and top off as necessary.

2017 Expedition – Keyed Ignition – Doors Will Not Lock Using The Keyless Entry Keypad – Built On 14-OCT-2016 And Through 22-OCT-2016

Some 2017 Expedition vehicles built on 14-OCT-2016 and through 22-OCT-2016 with a keyed ignition (non-push button start) may have inoperative door locks when using the keyless entry keypad.

Reprogram the Body Control Module (BCM) to the latest calibration using IDS release 104.02 or higher.

Make sure you are connected to the internet when entering module programming to obtain the latest updates.

Calibration files may also be obtained at www.motorcraftservice.com.

Some 2016 Explorer vehicles may exhibit a DTC U3000:49 after a HVAC calibration update and/or module replacement.

Diagnose all other symptoms and DTCs first.

If no additional DTCs or symptoms are present, disregard this DTC.

Do not attempt repairs at this time.
